I feel it a great privledge to be drawn to make a knife for such a worthy cause as cancer research. Along with me are Steven J Rapp and Brian Hochstrat. Steven is to make a sheath and Brian will engrave both the knife and sheath.

I am working on a 9" damascus blade with a "W" pattern in a "take down" construction. The blade is nearly finished now and I have a set of stencils ordered from Ernie for it. I want to add pictures of the process as it goes along on this thread. I hope Steven will email me at least a couple shots as well as Brian when they are in process too so I can post them also.

Kevin has a copy of my proposed sketch and should be able to scan it here soon. It is only a drawing, not a blue print so as usual things are subject to change. I'm not sure what handle material to use yet. Its pretty wide so it could be difficult to find stag big enough. I like ivory too and walrus is most likely the way to go. A nice evenly color-matched set of fossilized walrus slabs would look good and finish beautifully. So far time is on our side so I can look for just the right set of scales.

Bruce I will get your "full size" drawings copied/reduced tomorrow so I can scan and post them. I really like how you do full size as it gives a much better indication of the actual knife. Unfortunately, the the CKCA World Headquarters doesn't have the capacity to reduce drawings. ;) :)

This is going to be a beautiful bowie and sheath set. If I feel like I can do it justice I may make a cherry wood and antler/ivory display stand for it. I'm really excited about this project.

Here's Bruce's design drawing. Very different from last year's cancer research knife. We wanted a fine Bowie with a classic old world look that would fit nicely with a Steven Rapp throat & tip sheath while both providing a canvas for Brian Hochstrat's beautiful engraving. Also notice the maker/mark design. The Bowie will also be marked with a subtle "CKCA" on the corresponding back side.

I have an update on the stencils from Ernie Grospitch of "Blue Lightning Stencils" today. I have worked with Ernie on many occasions and found his stencils to be top quality and at a real bargain pricewise. He has donated to the cause a pair of stencils. Thanks so much Ernie!

Here is the "W" patterned bar I made for this one. I decided not to show the entire process to get this far because it the exact same as the feathered pattern with the exception of slicing the stack in half and rewelding the two halves to make feather damascus.

This bar is cut at 30 degree angles and each piece is numbered to go back in order. This will keep the pattern more uniform than simply mix and matching them.

Each piece needs to be cleaned and flat to close gaps for a good forge weld. I set the same angle on my shop smith disc grinder to straighten and clean them mating surfaces.

When they are all cut I flipped each one so the end view of the bar is now visible on the side of the bar that will become the side of the blade. This is known as the "Ferry Flip" in some circles and I learned it from Tom Ferry at one of Josh Smiths Hammer-ins. Its a neat trick and works for other patterns as well. I've actually had good and bad results with this technique so I tested this blade by cutting two 2"x4"s in half to see if the welds were strong.

After I fluxed, forged welded and drew out the bar to about 3/8" thick I cleaned it up on the surface grinder to check for flaws and etch it to reveal the pattern.

Here is a quick shot of the pattern with just a light etch in ferric cloride. I like it.
Next comes drawing out the tang. Theres plenty of steel in this bar for this big blade. In order to maintain this pattern on the blade I need to cut it out like stock removal. Its tempting to draw out the blades and bevels on the press but that would stretch the pattern out especially at the tip. I'm liking this even pattern all the way from the guard to the tip. I did however re-forge the bar to the slight "S" shape so the center line of the pattern follows the shape of the blade. Am I making sense? I made a sheet metal template to shape the bar and also to cut it to real size later.

I normalized it in the forge, annealed and stress relieved it in my oven and now more surface grinding to bring it down to flat on both sides. Its still too thick but I still need to heat treat it and surface grind it agian. I plan to leave it thicker than usual because of the deep hollow grinds it will get later. Theres something about a thick spine and fine edge that turns heads. This knife is an all out fighter for sure. Its not the best chopper although it did get through those 2"x4"s. I'm sure stabbing and deep slices are more at home with this one (heaven forbid)

I like to use PBC anti-scale compound from Brownells. The blade needs to be heated enough so the PBC melts on contact, about 800 deg f. I gave it two coats and ramped the oven to 1500 deg, soaked for 5 minutes and quenched it point first into Parks 50 quenching oil. While it was still smoking I can check it for straightness and adjust it if it is warped. This one apparently had the correct stress relief because it came out of the quench nice and straight.

More surface grinding after the tempering at 400 deg. twice. This one rockwell tested at 58 rc hardness after the tempering.

I use blue layout fluid and a hieght gauge to scribe center lines for the final grinding. The back edge gets one also because it is going to be a thin false edge.

No hidden weld problems and it still shaves with a keen edge. I gotta tell ya though, with this tight 3" hollow grind it was not a good wood chopper. A nice flat or convex grind would have cut much easier. My arm is still sore.

More fun today.
I clamped my carbide file guide on and ground in the shoulders for the guard. I went the extra mile and ground a shoulder all the way around the ricasso and entire tang thickness so the guard can snug up against it and hide the sometimes peek-a-boo gap on a take down knife.

I made some progress today with the logos. I have the blade sanded down to 2000 grit now and have etched the two logos that Ernie donated. Ernie does top quality logos they etched nice and crisp.

I use a "Marking Methods" etcher. I bought it about 10 years ago and its been trouble free ever since. It cost allot at the time but worth every penney.


I also bought a chunk of 1" thick 1018 steel for the handle frame. It weighs about 4 pounds right now so its going to need some wieght reduction for sure.

I've gotten the chance to get back on this project yesterday. I am working on the "S" guard at the momment. I used 3/8" thick 1018 mild steel and roughed it out on the bandsaw to length and drilled an indexing hole at each end so I can turn it in my small metal lathe.

I ground a couple lathe tools just for this guard. I need to make a ball on each end the same size.

I milled the slot after I found center between the two ends. I was able to scribe center on the guard while it was still on the lathe marked the guard for correct placement on the blade.

Next comes bending the guard to form the "S" shape. It started bending fine cold but better warmed up with a torch.

The excess gets ground off and the balls get filed round and finished off with sanding and the scotchbrite wheel to blend them.

The guard is finished on both ends but the center still needs some work. I need to get the handle frame cut out and fit into the guard. This block of steel is a full 1" thick and wieghs a ton. The only thing I want this thick is the pommel so the rest will get band sawed off and milled to just a few thousands thicker than the tang. It will still be too heavy so I'll need to remove metal to skeletonize it unseen under the liners.

Seems like allot of work just so I can have the wide pommel but there are some advantages to a one piece pommel and frame. It will be very rigid. I need to drill a 1/4" hole in the center of the pommel which would be impossible to do if it had separate rear bolsters. The one piece frame also lends itself to engraving. This knife will have front bolsters too but they can be pinned on with the pins peened and polished invisible for the engraving.

I always enjoy following your WIPs. The pattern in this blade is fantastic! I can see the advantage of making the handle frame from a single large piece of material.

You've got some really nice equipment in your shop (larger than mine). I especially like your press. How many tons is it? My press is just a 25 ton. I'm tempted to install a lager cylinder in it to increase the tonnage, but I'm concerned that I will break the frame.

Steve my press is sporting log splitter parts except the ram is oversized. Its a 5" diameter with a 3" shaft. It was 30" long but I had it cut down to 23" long. I'm not sure how to figure out the tonage, what is the formula do you know? I always thought it was about a 30 ton.

Bruce,

The formula is basically the square inches of working area on your cylinder's piston, times the psi that your pump puts out.

Area = .7854 (Bore diameter squared)
Your piston area (bore) 5 x (bore) 5 = 25
.7854 x 25 = 19.635 square inches (the area of the working surface of your piston)
19.635 x psi of the pump = pounds of ram pressure; divide by 2,000 to get tons.
So, find out what psi your pump puts out and multiply it by 19.634

My press has a 5" cylinder and a 3,000 psi pump.
5 x 5 = 25
.7854 X 25 = 19.635
19.635 X 3,000 = 58,905 lbs.
58,905 divided by 2,000 = 29.45 tons

With the 1018 steel handle profiled and painted blue I can scribe my lines and center punch the hole in the pommel for the take down screw.

I drilled a pilot hole and then a 1/4" hole and finally counter bored it for the shoulder on the special bolt that will be made later for the take down feature.

I also scribed lines so I would have .245" thick frame. It lost allot of steel and wieght today. The pommel is just roughed out but the rest of the frame is very close to finished tonight.

With the slabs cut off both sides of the frame I used the milling machine to remove true them up and finally the surface grinder to bring the frame to finished thickness.

Next I use a cardboard template of the tang to bandsaw out the center for the blades tang.

I have milled areas in the back side of the double guard to accept tabs from the frame. Here is a shot of those tabs on the front of the frame.

The guard fits very tight onto the frame. Now the frame and the tang must marry together as tightly as possible. I painted the tang blue and slid it in and back out. The blue dye shows a witness mark as to where it needs to be ground down. It takes several times in and out and grinding just a little off the tang each time before it fits all the way in the frame.

After a couple days off I made some progress today.

I threaded the tang with a #12-24 die. I also turned a piece of 4140 medium carbon steel on my metal lathe for the take down shouldered bolt.

Drilled and tapped 12-24 threads inside of the bolt.

With the tang fitting in the handle I bolted the assembly together and checked for gaps. This .001" feeler gauge will not go between any gaps after some close hand filing and fitting. Blue layout die is very handy for this also.

Nice and tight with the take down bolt with no gaps its time to mill the rear bolsters to accept the liners and handle material.

Next I surface a piece of 1018 for the front bolsters and cut them both to rough size.

With the front bolsters surfaced and sized exactly alike I temparily super glue one in place and drill it from the frame side.

Turn it over and glue the other bolster on and drill it through the first bolster and the frame.

I pinned and lightly peened them on using temparary brass pins and removed the excess that hangs over both edges.

Next I can lay out and drill the pin holes for the handle scales and liner holes. Also these front bolsters are too thick and need to be thinned and also contoured.

The guard needs a little something but not too much as I hope there is enough room for some engraving too so I decided to simply split it with a 3 corner file and round it off to blend in with the round ends.

Also laid out and drilled holes for the liner pins and the handle pins.

To remove more wieght from the frame I skeletonized the inside of the frame. This is a good way to balance the bowie too although I'm not sure which way it needs to go right now. Later I may come back and take more out of the inside if it is handle heavy.

Thanks guys! I cant leave this knife alone and so far its coming out just as I envisioned it. Its almost close enough now to send off to Steven for the sheath. Really he only required that the guard be mounted to the blade so he can match the shape of the sheaths throat but with the handle mounted too I think he should get a better idea of what he needs to do.

I spent time on the bolsters and have them permanately pinned with 3/32" pins. The 410 stainless liners are roughed out and need to be superglued one at a time and drilled to fit the frame. I plan to pin them permantely to the frame also. The scales will be held on with only 6 small gold pins.

I still havent found just the right scales. Been looking for a perfect set of fossil walrus in black and white. Time is on our side so far.

The bolsters are at close to proper thickness so I reamed the holes with a 2 deg tapered ream and peened the steel pins to tighten the bolsters to the frame.

Hi Roger. This is the CKCA's third annual collaborative cancer research benefit knife and this same group did another right before the CKCA was officially formed. We have pretty much the same process each year only different knifemakers and of course different knives.

The knives are completed by April 15 of the given year leaving us enough time to have them photographed, promotional material designed/produced and knives submitted for magazine articles. Hopefully, our knife makes the Blade Magazine, Blade Show issue. We have been fortunate in that 2 of 3 of our benefit knives have made the cover of Blade Magazine. This also gives us enough time to fully promote the knives for our introduction at the Blade Show.

Raffle tickets go on sale early in the week of Blade Show for CKCA members and at Blade Show for the general public. We decide on the raffle ticket quantity offered and price a few weeks prior to tickets going on sale.

Last year we held the drawing at the AG Russell Knife Show in early August. We have donated about $20,500 for cancer research to date. Our benefit knife always generates a lot of excitement when it's introduced at our CKCA annual Banquet on the Thursday night before Blade Show in Atlanta.

We will keep everyone up to date on the Knife's progress in this thread so check back often.

Double the expressions of awe regarding the damascus and the blade. They are absolutely stunning. I can hardly wait to get the info on the ticket prices. I'm planning on buying as many as I can afford. Maybe a few more. My dad also died of cancer. Two of my best friends are battling it now. Probably my best friend (who used to by my pastor before we moved) lost his wife to cancer a little over a year ago. Cancer sucks! Anything we can do to contribute to ending this disease is worth it. I would like to personally thank the gentlemen who are putting their time and talent into this worthy cause. It's because of people like you that we collectors enjoy the knife community so much. Thanks again.

Back to our Knife after a short break.

Steven Rapp has the sheath throat and tip finished and should get them off to Brian for the engraving as we speak. Steven stays off the computer and makes knives instead. Maybe I should try that sometime.:o

The original ivory was cracked and Mark Knapp sent me several others to look over but I couldnt find "The One" that was right for this fighter so he dug into his private locked up stash he's been saving for his Master Smith judged knives and sent me this set. These scales are about the best I've ever gotten the pleasure to use. Thanks so much Mark!

These scales were just a little narrow so I modified the handle and took some steel off until they just fit. The handle was too wide anyway and it looks better with less palm swell and finger groove now. Notice the leather sample in this shot? Steven sent me some different colors of book leather and I chose this chocolate brown for the sheath. There is some brown in the ivory so it should match nice. While the metal sheath parts are being engraved, Steve will cover the body with this leather.

The 24 grit belt on the back side took the excess thickness down. All the material needs to come off the back to retain the sweet colored bark. I want the rear to be nearly matched with the bolsters but ground off just a little to match the front bolsters. The cream color is beautiful too and will show this way.

I like to use .010" thick black fiber spacer material on the back side to seal the ivory and help stabilize it. They are super glued and clamped on flat micarta.

I made some good progress today and have the scales nearly finished now. The nice bark needs to be visible so I had to take allot off the back and to blend them into the front bolsters I removed some bark and found that nice creamy tan underneath. This mammoth knew just where to lay his head to give us these gorgeous colors.

I talked with Brian and He and Steven decided the sheath color would be better if Steven could color match the handle blue with blue book leather. We will see what he does with the sheath. I havent seen a picture at all but hopefully Brian will email me something of his engraving process of both the sheath throat and tip so I can post them here. Cant wait to see it after he's finished.

And the ball is rolling. The knife and sheath have been sitting on my drawing desk for a few days now and I ran through several rough sketches off and on while finishing up some other work and I came up with the design you are going to see unfold below. The difficulty is figuring out a design that will pull the knife and sheath together. Made more difficult being the knife is 1018 and sheath is 416 ss. The mild steel handle needs a finish for protection, so we decided on a caustic blue (gun blue) which I will do once the engraving is complete. The sheath, of coarse being stainless, will remain in the white. Gold really pops against a dark blue canvas, so I wanted to incorporate a little into the design. The scroll design itself, after blueing, will have the blue removed off and be left with a nice french grey finish, that also will stand bold against the blue background.

Now as you view the pictures below, you may ask why is he only doing a partial coverage? The reason is to match up with the Steven Rapp throat and tip sheath that will accompany the knife. It will be engraved in a similar manner, and in the end the two should look like they belong together.

Now doing WIP's make me nervous, it's kind of like watching a woman put on make up, it is a bit puzzling to watch and you are not really sure how well it's all going to turn out, until you see the end result. But here goes....

Pic 1. Here is the blank canvas, what to do?

2. Ok I have it figured out, first we inlay the gold, a simple border with a knob and leaf. This pic shows the finished inlay channel cut, undercut, and teeth raised, ready for gold. These are pretty simple channels, but still time consuming, about 7 hrs to cut all 4 and set and flush the gold. Also see some pin action right there, no worries, I'll burnish it a bit and once I stone down the gold and lay the new finish down, it should disappear.

3. Ok, gold is in and the design is cut, this design I just drew straight onto the metal and cut it. Usually I draw on paper first, but that is more for my customers to have something to see and know what I am doing prior to starting, than for necessity. Much faster and easier to just lay it out right on the metal and get to work. Oh and you can see the pin ring is gone.

That is what I got finished as of today, does not seem like a lot, but nothing in engraving goes fast, so bear with me. Background removal and scroll shading tomorrow.

Here are a few more pics. Not really a step by step. I get focused in on what I am doing and then forget to stop and shoot photos. But anyway, here is a pic with the design unshaded and just the background removed and stippled. No ink just a little oil and it still shows real black under good light.

The next is after being blued and the selective french gray treatment.

Final pic is the throat and tip sheath with a little gold used in the rosette. I tried to keep the design matching the scroll design on the knife. Obviously, the coverage areas are different in shape and size so there is some variation, but the main elements in the design are continued through out to keep everything looking like they belong together.

My part is complete, everything is now on its journey back to Steven Rapp.

Another update.
I just talked with Steven and he has the sheath wrapped with the dark blue leather and is heading down to the post office. whoo hooo its happening.

The package arrived yesterday and I made some late night progress with the liners and scales.

Here are all the parts laid out.
I used brass pins to attach the stainless liners to the frame and final fit the ivory scales and used thick superglue to permantly attach them.
When the glue is dry I dissolved any excess glue that seeped out with acetone and re-drilled and tapered the six 1/16" holes for the gold pins.

I'm only about 10 minutes away from shipping this to Chuck Ward for the photographer. I'll get one last picture before boxing it up.
